How to compute gear ratio: fundamental mechanical transmission parameter defining the ratio between the number of teeth on the driven gear and those on the driver pinion. Formula: GR = Z_driven / Z_driver. With GR > 1 we have reduction (slower output with more torque), GR < 1 overdrive (faster output with less torque). Essential tool for designing bicycles (Shimano, SRAM, Campagnolo), automotive transmissions (ZF, Aisin, BorgWarner), industrial motors (SEW Eurodrive, Siemens Flender, Bonfiglioli), mechanical clocks, planetary epicyclic reducers. Speed RPM_out = RPM_in / GR, torque T_out = T_in * GR * eta (eta typical efficiency 0.92-0.98 hardened steel gears). Bike development = GR * pi * D_wheel.

Gear ratio formulas and reduction calculations

Basic gear ratio: GR = Z_driven / Z_driver = N_in / N_out = T_out / (T_in * eta), with Z tooth count, N revolutions/min RPM, T torque (N*m), eta dimensionless mechanical efficiency (1 ideal, 0.92-0.98 real spur gears, 0.90-0.95 bevel, 0.30-0.90 worm gear). Example Z_driver=20, Z_driven=60: GR=3, 3:1 reduction, output 1/3 input speed but 3x the torque.

Multi-stage reductions: GR_total = GR1 * GR2 * GR3 ... for cascaded reducers. Example car 1st gear: 4.17 * 3.73 (differential) = 15.55:1 total. Planetary epicyclic gearboxes: GR = 1 + Z_ring/Z_sun for fixed carrier, up to 1:10 per stage. Industrial Bonfiglioli HD140 up to 1:600 multistage.

Bicycle metric development: D_m = (Z_chainring / Z_cog) * pi * D_wheel = inverse GR * circumference. Example 50/11 with 700C wheel (D=668 mm with 25 mm tire): D_m = 4.545 * 2.098 = 9.53 m per pedal stroke. At 95 RPM cadence: speed = 9.53*95*60/1000 = 54.3 km/h. Sprint speed, professional cycling.

Imperial gear inches: GI = (D_wheel_inches) * (Z_chainring / Z_cog). Equivalent to diameter of giant wheel without gears. Road bike 50/11 with 27" wheel: GI = 27 * 50/11 = 122.7" inches, very high gear. MTB granny 22/34 with 26": GI = 26 * 22/34 = 16.8" very low for steep climbs.

Vehicle speed: V_kmh = (RPM_engine * pi * D_wheel_m * 60) / (1000 * GR_total). Example engine 3000 RPM, wheel 0.65 m, GR_total 15.55 (1st gear): V = 24.6 km/h. In 5th gear GR_total 2.93: V = 130 km/h same engine speed. CVT (Continuously Variable Transmission) GR continuously variable Subaru Lineartronic, Toyota Hybrid Synergy.

Limits and considerations

  1. Efficiency eta cylindrical gears 0.95-0.98 hardened steel; bevel 0.90-0.95; worm 0.30-0.90 (strongly dependent on helix angle).
  2. High single-stage reductions limited: worm gear up to 1:60, spur gears up to 1:8 standard.
  3. Backlash typical 0.02-0.1 mm degrades position accuracy (CNC, robotics require 0.001 mm zero-backlash).
  4. Acoustic noise: helical 5-10 dB quieter than spur, but generates axial thrust.
  5. Lubrication mineral/synthetic oil ISO VG 220-460 industrial, multigrade 75W-90 GL-5 automotive transmissions.
  6. Heating: heat dissipation Q = (1-eta) * P_motor, natural convection or fan cooling.
  7. Torque capacity limited by Hertzian contact and tooth bending strength (Lewis 1892, AGMA 2001), tooth module, material.
  8. Mesh frequency vibrations f_mesh = N_RPM * Z / 60, spectral peaks vibration analysis.
  9. Fatigue pitting micropitting macropitting tooth flank >10^7 cycles (S-N curves AGMA 925).
  10. Predictive maintenance: oil analysis (ferrography, particle count ISO 4406), thermal IR imaging, vibration SKF FAG NSK monitoring.

Common errors

  1. Confusing driver and driven: motor pinion (Zd) is input, driven gear (Zn) is output.
  2. Calculating inverse ratio (Zd/Zn) instead of correct (Zn/Zd) and getting overdrive mistaken for reduction.
  3. Neglecting eta efficiency in multi-stage cascade (eta_total = eta1 * eta2 * eta3).
  4. Ignoring backlash: cumulative in cascade, problematic for robotic precision.
  5. Bike development: confusing English inches vs metric meters development (gear inches vs roll-out).
  6. Vehicle speed: using nominal wheel diameter instead of dynamic radius (RD) under load.
  7. Transmitted torque: neglecting differential, clutch, oil viscosity losses.
  8. Worm gear reducers not self-locking reversible under load (safety risk).
  9. Torque capacity: ignoring Lewis form factor Y, AGMA load factors Ko Km.
  10. Speed calculation without considering tire slippage on asphalt (5-15% in acceleration).

Frequently Asked Questions

What does the gear ratio GR measure?

GR (gear ratio) is the dimensionless ratio between teeth on driven gear (Z_driven) and teeth on driver pinion (Z_driver), defined as GR = Z_driven / Z_driver. It quantifies how rotational speed and torque are transformed by mechanical transmission. GR>1 = reduction (output slowed, torque amplified); GR<1 = overdrive. Standardized in ISO 1328 tolerances, AGMA 2001 torque capacity. Applied in Shimano bikes, ZF Friedrichshafen auto transmissions, Bonfiglioli SEW industrial reducers.

Difference between reduction and overdrive?

Reduction (GR>1, e.g. 3:1) slows output 1/3 but triples torque, used for car launches, bike climbs (granny ring 34/32 GR 0.94), drill drivers, industrial motors. Overdrive (GR<1, e.g. 0.7:1) accelerates output but reduces torque, used in 5th/6th gear cars steady speed minimum consumption, bike sprint (50/11 GR 0.22 = 4.55 development). Direct drive 1:1 connects motor/output same shaft electric motors direct traction locomotives, gearless elevators Otis Skyrise.

How to compute output RPM and torque?

RPM_out = RPM_in * Z_driver / Z_driven = RPM_in / GR. Torque: T_out = T_in * GR * eta where eta is mechanical efficiency (0.95-0.98 hardened steel cylindrical gears, 0.90-0.95 bevel, 0.30-0.90 worm gear). Example motor 1450 RPM 50 N*m, GR 1:50 worm gear eta 0.75: output = 29 RPM, torque = 50*50*0.75 = 1875 N*m. Cumulative for multi-stage reducers Bonfiglioli HD140 up to 1:600 industrial.

What is bike metric development?

Metric development = (Z_chainring/Z_cog) * pi * D_wheel_m. Indicates meters traveled per pedal stroke. Example Shimano Dura-Ace 50/11 with 700C wheel 25 mm tire (D=668 mm): 4.545 * 2.098 = 9.53 m/stroke. At 95 RPM: 54 km/h sprint. Granny 34/32 same wheel: 2.23 m/stroke, 11 km/h climb 80 RPM. Imperial equivalent gear inches GI = D_inches * (Z_chainring/Z_cog) used Strava, US mountain bikers. Tour pro roll-out average 7.5 m, sprinter Cavendish Pogacar peak 9.8 m.

What efficiency eta for various gears?

Cylindrical (spur) hardened lubricated steel: 0.95-0.98. Helical: 0.96-0.99 with axial thrust bearing. Bevel (Gleason): 0.90-0.95. Worm gear: 0.30-0.90 strong helix angle dependence (3° = 0.30, 30° = 0.90). Toothed belts: 0.95-0.98. V-belts: 0.90-0.95. SKF FAG rolling bearings: 0.99-0.995 per bearing. Cumulative cascade: eta_total = eta1 * eta2 * eta3 progressive degradation. AGMA 2001 standard load factors Ko Km Ks Kv Kf service overhead AGMA 925 micropitting fatigue.

Difference between manual, automatic, CVT transmission?

CVT (Continuously Variable): Subaru Lineartronic, Toyota e-CVT, Honda HFT, GR continuously variable 6:1 better efficiency consumption. Tesla Model 3 single-speed reduction 9.34:1 EV simplicity.

How to size an industrial reducer?

1) Calculate required torque T_out = useful force * application radius (belt, spindle, screw). 2) Determine required RPM_out. 3) Calculate GR = RPM_motor / RPM_out. 4) Select catalog Bonfiglioli SEW Siemens Flender for nominal torque T_n2 > T_out * SF (service factor 1.5-2.5). 5) Verify thermal P_diss = P_input*(1-eta) <= P_thermal_capacity. 6) SKF FAG bearings, lubrication oil ISO VG 220-460.
